I've been working with a model that has nearly 1.5 million triangles. It won't slice on 4.0, but has been working with 4.01. I have a factory file with two copies of this model in it with a different process on each copy. Just sliced it in 4.1 without issue. 10.5 million lines of GCode.

Seems they need to evaluate their development process - perhaps bight off smaller chunks to be able to release smaller incremental updates more frequently.

But the new 0.35 nozzles are steel and the old one was brass. Partially clogged nozzle.
inadequate drive pressure in the extruder.
Print speed too high.

I'd run a 4"x4X"x1" square with sharp corners - and I agree with extremeshok - ABS would be a good test material. I hope you'll share your findings with us.

I wouldn't expect those settings to do anything if you are printing the overlapping pieces with different processes. You will have to tweak your overlap settings by tweaking your geometry, or perhaps scaling of the ribs to adjust overlap.

Thanks for replying zemlin. I am new to S3D, how do I apply different process to the skin and the ribs? Would I have to import them as separate models or can I select different regions of a model? You need to load the skin and ribs as separate models. I don't know of any tricks for aligning models ...

Use different processes for the outer surface and the ribs. That way the outer surface will always print continuous and you can set the overlap for the ribs to get the bond strength you need.
