Probably to try to get some better resolution from the printer. A 0.5mm extrusion will have better quality than a 0.65mm extrusion. Either way, it's noting to be alarmed over. Just set it to auto and you're good to go.

You are only printing a single outline, so there isn't even an interior of the print to cross over! When you print parts with multiple outlines or with infill, then you can be moving inside that layer without crossing the outline. I just sliced several incredibly large parts over and over again, and can't find any signs of a memory leak. Tested on Windows 7 and Windows 10. To be clear, there is a different between "I removed some supports" and "I removed all of the supports for my entire model". Mine retracts fine between parts. Are you sure you have "retract between layers" enabled?

Many power supplies can't handle heating everything at once, so that's why it's disabled. I know people who have broken their power supplies trying to draw too much current by heating everything at the same time.

I'm guessing you mean 0.25mm layer height, not 2.5mm!! But anyways, if you are going to use a different nozzle size, then just set the extrusion width to automatic and then change the nozzle diameter to 0.4mm. Sounds like all you need to add is some G1 commands.

For example:

G1 X10 Y20 F1800 ; move to X=10mm, Y=20mm at 1800mm/min

or

G1 E10 F300 ; extrude 10mm of filament at 300mm/min

Yup, I already knew you were using ABS, I'm just telling you that too much heat and not enough cooling could easily cause the issues in your picture. I've seen it happens for ABS and PLA.
